Sun Gear Wear, Pitting & Root Fatigue: Inspection Clues Before Replacement

A damaged Sun Gear should be inspected before it is copied. Wear location, pitting pattern, root cracking, scuffing, spline fretting and uneven contact can reveal assembly or lubrication issues that a new replacement gear alone will not correct.

Look at the pattern, not only the broken tooth

A localized tooth fracture may be the final event rather than the original cause. Compare damage across all teeth and across all planet gears. Uneven marking around the circumference can suggest alignment, carrier positioning, bearing or load-sharing issues.

Photograph the Sun Gear before cleaning it completely so lubricant condition, debris and discoloration are documented.

Common clues to record

Pitting / spalling Record whether it is evenly distributed or concentrated on one side of the face or certain planets.
Root cracks / broken teeth Note crack origin, overload events, shock reversals and whether multiple teeth show similar fatigue.
Scuffing / scoring Review lubrication, temperature, sliding conditions and surface finish.
Uneven face contact Check alignment, carrier/pin position, bearing condition and mating gear geometry.
Spline fretting / wear Inspect fit, torque reversals, lubrication and axial movement at the driving interface.
Bore/journal damage Check bearing seizure, looseness, misalignment and whether the rotating datum has moved.

Measure mating components too

A new Sun Gear running against badly worn planets can develop poor contact immediately. Check planet tooth condition, planet-pin/bearing wear, ring gear teeth and carrier position. When practical, include these parts in the replacement review.

Separate reproduction from root-cause correction

If the original gear has a complete approved drawing and failed only after its expected service life, reproducing the specification may be reasonable. If it failed early or repeatedly, changing material, hardness or profile without system analysis can create a new failure mode. Record duty and failure history before deciding what should change.
